Line Balancing & Efficiency: practical industry application

Line balancing synchronizes people, equipment, WIP, skills, and operation content to customer takt while protecting quality and ergonomics. Practical control is continuous because absenteeism, learning, repairs, material variation, and quality interruptions change the balance through the day.

Execution procedure

  • Calculate required output, available minutes, garment SMV, planned efficiency, and skill availability before loading.
  • Build the operation bulletin and precedence sequence, then allocate work near takt while respecting machine and skill constraints.
  • Verify balance through hourly output and WIP observation; identify the true bottleneck from cycle time and starvation/blocking evidence.
  • Rebalance through work sharing, operation split/merge, helper allocation, method improvement, machine duplication, training, or layout change.
  • Review after style start, breaks, absenteeism, machine failure, quality containment, and learning-curve changes.

Practical case

  • A line is at 55% efficiency with 300 pieces before buttonhole. Adding operators elsewhere will not release output; verify buttonhole uptime, cycle, handling, quality hold, and supply.
  • After countermeasure, track bottleneck movement and prevent the next constrained process from accumulating uncontrolled WIP.

Operational limits must follow the approved buyer specification, product risk assessment, legal requirements, and calibrated test method. The approved tech pack takes precedence over general guidance.
